A PLA Gear That Saved Production from a Two-Week Shutdown

Client: manufacturing facility
Technology: FDM 3D printing
Materials: PLA and PET-G
Turnaround time: printed in under twenty hours, with finished parts ready the next morning

Challenge

Two days before the long May holiday weekend, a gear broke in a client’s production machine. The original replacement part wasn’t due to arrive for another two weeks. Every day of machine downtime meant real financial losses—and there were only a dozen or so hours left until the next working day.

The client sent us a request for a quote to 3D print a gear. Rather than reply by email, we called—to quickly understand the full situation and the actual operating conditions the part would face.

Solution

The discussion about material choice proved crucial. An engineer’s first instinct would be to reach for engineering materials such as PA, ASA, or PC. The problem was that we had large quantities of PLA and PET-G in stock, but no time to order and dry an engineering material.

We usually recommend PET-G for functional parts. However, a quick review suggested that PLA would be better suited to this application due to its higher stiffness. Together with the maintenance engineer, we agreed on a compromise: we would print two versions, one in PLA and one in PET-G. One would go into the machine, while the other would serve as a backup. Actual operating conditions would show which material performed better.

By 11:00 a.m., we had the print settings finalized and two printers freed up. The parts took a dozen or so hours to print and were ready for collection the next morning. The client installed the gear, and the machine ran throughout the long holiday weekend without any downtime.

Result

The goal was for the printed gear to last two weeks—until the original replacement arrived. In practice, it exceeded expectations: the PLA gear ran for over a month and a half, despite a small crack that occurred during installation. The client deliberately left it in place to test the actual service life of the 3D-printed part.

Key Takeaways

This project highlighted two things we see time and again in our work:

FDM 3D printing can save production from costly downtime. That’s why we offer a 24-hour turnaround for urgent orders at 3DWayTech—when every hour of machine operation counts.

A specialist material isn’t always necessary. With a well-designed part and carefully chosen 3D printing settings, even a seemingly basic material can last many times longer than the client expected.
